Neenah man goes from duct tape and cardboard prototype to shipping thousands of stainless steel Kick Ash Baskets


NEENAH — Chad Romzek wanted to grill a Papa Murphy’s pizza but couldn’t get his new kamado-style grill to the right temperature. 

"I called the dealer, and found out that the ash needed to be cleared out for the grill to get to temp," Romzek said. 

He stirred the coals with the metal rod known as an "ash tool" to sift ash into a holding space below. Next, he used the tool to pull ash through the bottom vent into a bucket. Romzek, an engineer by trade, found this ash removal method inefficient.

He began looking for products to streamline the process. 

"I was thinking there has to be a bucket to sift this ash out."

There wasn't. But Romzek's frustration sparked him into action, leading to the first Kick Ash Basket. 

He built prototypes with two materials that served him well in early phases of other engineering projects — cardboard and duct tape. 

“If you can mock it up with cardboard and duct tape before spending hours on a computer design, go for it," Romzek advises anyone working on inventions. "Then take it to the next level.” 

He used the cardboard prototype as a pattern and some amateur welding to make a basket from coat hanger wire. By lifting the basket and giving it a few vigorous shakes, the ash falls away.

The basket made ash removal easier but gave out after a year.

However, hands-on success and positive feedback from friends during that year led to Romzek's search for a manufacturer to produce sturdier versions of the basket.

Borrowing $5, from relatives and, with another $5, of his and his wife's money, he ordered the first baskets (the minimum order) and set up a Facebook page and website. 

After getting the baskets from the manufacturer in early , nerves took over.  

"I’m losing sleep worrying if we’re going to sell these," Romzek said.

Though he owned a Grill Dome Kamado at the time, Romzek designed the baskets to fit the more popular Big Green Egg grills by measuring dimensions off a friend's model. Wanting to reassure himself about the dimensions, he tested the basket at a local Big Green Egg retail store. It didn't fit.

Big Green Egg had recently changed the dimensions of the space holding the coals.  

Romzek remodeled the basket to fit the new dimensions and put in a new order, but he wondered, "What am I going to do with these first ?"

The baskets did fit other kamado-style grills, though, so they didn't go to waste. 

Wanting to demonstrate the Kick Ash Baskets and help spread the word to potential customers, Romzek headed to the Grills Gone Wild BBQ Festival in Kentucky. Rain cut the event short and he sold one basket. 

Traveling to Indianapolis for his first Eggfest, a grilling event and contest specifically for Big Green Egg enthusiasts, proved more rewarding. Surrounded by hot grills set up on an asphalt parking lot during a degree, 90%-humidity summer weekend, Romzek's concerns evaporated.

"That was the first one where we had so many people saying, 'Why didn’t I think of that?' That’s when we knew we really had something," Romzek said.

Kick Ash Baskets debuted on Amazon in , but their success cooked up a host of knockoff versions being sold on the giant online retailer's site.

More baskets have since been designed to fit a wide range of kamado-style, Weber kettle and rectangle-shaped PK grills. Depending on the model and size, the baskets sell in the $65 to $ range. 

It's grown into the family's full-time business, and Romzek said they're shipping thousands of products each month from the family garage. "They" is a team led by Romzek's CEO (chief everything officer) and wife, Tracy, and includes the Romzeks' two sons and friends.

A bench with a scale, labeler and other shipping supplies occupies half the garage. A string of Christmas lights remain up all year "to keep the atmosphere festive," Tracy remarked with a chuckle. A large heater keeps the atmosphere warm when Wisconsin weather turns chilly.

Kick Ash Basket products are also sold through more than retailers across the United States. Romzek said last year about 70% of their sales came from retail outlets but, this year, it's about a 50% split between retail and online sales. 

The Kick Ash Can, added last year, has become a popular item. The can fits in the space below the coals and is lifted out of the grill for removing ashes instead of scraping ash through the vent opening.  

Before the pandemic hit, Romzek regularly traveled across the country with an occasional trip to Canada to demo Kick Ash Baskets at grilling events, including about one Eggfest each month. The last Eggfest he attended was in February in Jacksonville, Florida.

Occasionally, demo trips double as family vacations. Regardless of the location, a never-ending supply of grilled treats appeals to Romzek's teenage boys' sensibilities. There's also an appreciation for venues like a converted brick manufacturing facility in Toronto and an old fairgrounds overlooking a lake in the north Georgia mountains. 

The success of Kick Ash Baskets has outperformed Romzek's expectations when he first taped together the first prototype.

"I call it daily pinch-me moments," he said.

The thing new Big Green Egg owners struggle with the most is temperature control. The premise of the Kick Ash Basket is simple&#; it replaces the cast iron charcoal grate in your Big Green Egg allowing you to &#;shake&#; the basket after every cook removing the spent ash and leaving usable lump charcoal. So much easier than raking the ash and cleaning the charcoal grate vents.

Throw in this Kick Ash Adjustable Divider and now you have a way to divide the charcoal in your basket for a 2-zone grilling setup. In other words, you have a hot side and a cool side making reverse searing so much easier than it has been before! I will walk you through the setup using my Big Green Egg XL and a sample cook so you can see all of this in action.

The first thing to do is clean out your Big Green Egg completely. Make sure to get all ash and debris out of the fire box and remove the cast iron charcoal grate.

Next, place the Kick Ash can inside with the opening facing the direction of the bottom draft door.

Place the Kick Ash Basket on top of the can.

Now, place the Kick Ash Divider in the basket and lock it in place giving you equal halves of the basket exposed. Fill one side with lump charcoal and light as you would normally for a high heat cook.

NOTE: I inadvertently put the lump on the side of the dividers with the stabilizing bar on the bottom which could impact airflow. When doing this for yourself place the lump on the opposite side.

Once the Big Green Egg is lit and the temperature stable at °F place your grilling grate over the setup and put the steaks on the indirect side (i.e. the side with no charcoal).

Cook the steaks, flipping once in the opposite direction of the heat source and pull when they measure °F internally. Let them rest while you open the vents to increase the temperature to °F.

Once the Big Green Egg is up to temperature, place the steaks over the lit charcoal (i.e. the direct side) and let them cook for seconds per side. Rest the steaks for 10 minutes and you will have the PERFECT reverse seared steak thanks to Kick Ash Basket.

Wait until the coals are cooled down and you can easily handle the Kick Ash Basket (these photos were taken the next day). Lift the basket by the handles and shake vigorously. All of that ash will drop down to the can.
